Challenge
The Element Flat Pouch was more of a lift to an item already in production: a fully waterproof pouch built to carry essentials in harsh environments. The challenge was in the new color development and how that affected the weldability of the fabric. The new color textile used nylon 6,6, a substrate that's noticeably harder to laminate to than what the pouch was originally built on, and that created a few real challenges to solve. Most of the work went into optimizing weld quality so it stayed consistent across the full production run, while future-proofing the process for whatever colorways come next.
Research
There wasn't a lot of research to do here, since this was extending an existing, proven product rather than starting from a blank page. It came down mostly to a technical review of how the new substrate would behave.
Design Direction
On the design side, this was a small lift too: an updated brand label applied by heat transfer, plus assembly optimization and troubleshooting with the factory to keep quality consistent.
Development
The real work was tuning the weld parameters specifically for nylon 6,6. It doesn't laminate the way the pouch's original fabric did, so getting a clean, reliable weld meant working through the process step by step with the factory until it held up.
Prototype
I built a number of these in-house to check that proportions and color still looked right in the new colorways. There was some concern about whether the new construction would hold its waterproofing, so that got tested directly rather than assumed.
Manufacturing
This one needed a fair bit of fixtures and tooling to keep quality consistent, with tolerances held tight to Evergoods' standard. We also made sure every unit was fully submersible as part of production, so waterproofing wasn't just a design intent, it was verified.
Final Product
What shipped is honestly a great value for the amount of performance you get out of it: fully waterproof, in new colorways, without losing anything from the original.
Reflection
This project was less about inventing something new and more about protecting what already worked while pushing it forward. Solving a substrate problem a customer will never see, so a product they already love could exist in new colors without losing an ounce of performance, is its own kind of design work.
